A drop, a sustained weight resting on top, and a sideways jolt on a sorting conveyor each stress an insert differently. The material that copes well with one doesn’t automatically cope with another.
Matching the insert material to the actual stress
A drop lands its impact on whatever’s touching the box wall at that instant. The insert’s job there is keeping the product’s own corners and edges away from that wall. Foam absorbs an impact like that by compressing at the point of contact. That same compressing property is also what lets foam carry a steady weight resting on it for hours in a van or a sorting bin, without settling flat the way a thinner card recess eventually would. A sideways conveyor jolt is different again, and neither property fully answers it. Here it’s the closeness of the cut that matters, not the material: a snug, close-cut recess resists that jolt in a way a looser one never will, whatever it’s made from.

I was assisted by Frank. Overall I had a satisfactory experience, and in the end my boxes turned out really nice. The stock is nice, and Frank was really helpful getting them where they needed to be. The first iterations the boxes were sized wrong, but once we got it figured out and I got the art I requested some samples before moving forward. They printed off some samples, and they were great minus a slight adjustment to the perforation. They made the adjustment and got the final order out and so far I am pleased with the quality, especially for the price. The only thing that would have bumped this up to a 5 star review would have been a little bit quicker overall experience, part of which was my fault.

Is the insert a separate cost, or is it included in the box price?
It's specified and quoted alongside the box rather than bundled into one flat figure, since the material and the cutting both depend on what the insert has to hold.
Can one box use more than one insert, for example to separate several items?
Yes, a single box can be fitted with more than one recess or compartment cut into the same insert, specified around exactly what and how many pieces are going in.
Are foam inserts recyclable along with the box?
An unlaminated paperboard construction may be easier to process through suitable paper-recycling streams than a heavily laminated alternative. Final recyclability depends on the full material and finishing specification and the facilities available locally. A card or paperboard insert stays part of that same board-based stream as the box around it; a foam insert is a different material and needs separating before either can be processed.
